Fully rebuilt 6DCT450 6-speed wet-clutch PowerShift gearbox, as fitted to larger Ford diesel vehicles. Reconditioned with new clutch packs, seals, bearings, and fully tested mechatronics. 1) Premature Clutch Wear & Failure

One of the primary faults on early PowerShift boxes was clutch pack degradation or failure — particularly on the generation with dry clutches. The clutch surfaces were prone to overheating, slipping and wear, especially in stop‑start or urban driving where repeated clutch engagement occurs frequently. This ultimately leads to poor drive and loss of traction.

2) Shuddering / Jerky Engagement

Many owners reported shuddering or jerking when pulling away (especially in low gears) — often attributed to worn or contaminated clutch surfaces and poor thermal management in the dry‑clutch design.

3) Transmission Control Module / Software Calibration Issues

Problems with the TCM (transmission control module) and its calibration contributed heavily to erratic shifting behaviour — including hesitation, delayed gear engagement or unwillingness to shift properly. Ford issued multiple software updates, but in many cases software fixes didn’t fully resolve the underlying clutch or hydraulic issues.

4) Hydraulic/Mechatronic Faults

Faults in the mechatronic unit (valve body) or pressure control systems were often observed, especially as debris from worn clutches contaminated internal passages.

5) Leaking Seals → Clutch Contamination

In early Powershift units with dry clutches (e.g., 6DCT250), input shaft seals could leak transmission fluid onto the clutch packs. Even small amounts of fluid contamination drastically reduced clutch friction, causing slippage and accelerating wear.

6) Delayed or Erratic Gear Choices

Many owners experienced delayed gear engagement — where the gearbox either refused to select first/third gear quickly, hesitated between ratios, or felt “disconnected” from throttle input. This is linked to wear in clutch/actuator systems and hydraulic/TCM control faults discussed above.
